How to Size a Mylar Pouch for Disposable Vape Hardware

A “1 g vape” is not a packaging dimension. Two devices with the same nominal oil capacity can have very different lengths, widths, mouthpieces and body shapes. If a pouch is chosen from capacity alone, the first pack-out can show a tight fit, a misplaced viewing window or too little room to seal the top consistently.

For a wholesale or private-label project, start with the finished device and its intended presentation. Then decide whether a stock pouch passes a fit check or the project needs a custom Mylar bag sized to the hardware.

Measure the device you will actually pack

Record the maximum overall length, width and thickness of the finished unit. Include the mouthpiece, body corners, buttons, raised details and any protective cap or label that remains on the device inside the bag. If different SKUs share one pouch, measure the largest relevant envelope; the first sample may not represent the whole range.

Also note how the device should face the customer. A clear window can reveal a logo, an oil window or a colorway, but only if those features line up after the device has settled in the sealed pouch. A fit drawing should therefore identify orientation as well as dimensions.

Outside dimensions overstate the space a device can actually use. Side seals, the top seal and any closure area consume space; a gusset, zipper or die-cut outline can change the usable interior further. In a flat pouch, thickness can draw on both flat width and length, depending on construction: a thicker device may need more space than its measured face dimensions suggest. Ask for the usable internal dimensions of the quoted construction and validate them with a device sample when possible.

Pen-style and box-style devices need different proportions

Long, narrow disposable pens generally suit a taller, slimmer flat pouch. As a concrete stock reference, ILEVA BAG01 lists an external size of 144.5 × 51.5 mm and an approximate usable internal size of 126.5 × 47.5 mm. Use those numbers to start a fit check. Pen-style devices still vary enough in length and profile that each model needs its own trial fit.

Shorter, wider devices need a different geometry. ILEVA BAG02 is a box-style reference at 110 × 80 mm externally, with an approximate 92 × 60 mm usable interior. BAG02’s listed usable width is 20 mm narrower than its outer width, a larger allowance than BAG01’s 4 mm, so confirm the clearance with a sample before approving the fit. A device that fits by width can still fail by thickness, corner radius, mouthpiece height or its position relative to the window.

Test the fit with a pack-out trial

Use the published usable interior as a first filter, and compare it with the finished device in its shipping configuration across all three dimensions, including thickness. If the device comes close to the listed interior in any direction, ask for the exact production construction and test it before committing to a quantity. The stock listings describe the bag; only a trial with the device confirms the fit.

For the trial, use fully assembled hardware and the largest variant if one bag must serve several SKUs. Insert it without forcing the film, let it settle in its intended orientation, and confirm the intended feature sits in the clear window. Then make sure the mouthpiece and corners stay clear of the side and top seals, the tear notch still works, and the packed pouch seals cleanly by the intended method.

Record the sample configuration and any failures with photos or measurements, so a revised size or dieline can be tested against the same device.

Reserve the window, seal and artwork zones together

Start the layout with the window. Mark the feature that should remain visible once the packed device sits naturally in the pouch. Make sure the pouch face, printed panel or applied label leaves it visible. Then leave the required seal and tear-notch areas clear in the dieline.

If the pouch is to be custom printed, approve the artwork on the dieline for the final construction. Print boundaries, safe areas, the window, tear notch, top seal and any zipper position must work as one layout. Send the device drawing, preferred window position and draft artwork together when requesting a production quote.

Brands considering a carton can compare other custom packaging formats at this stage. Weigh retail presentation and the packing workflow alongside unit price.

Verify the closure and film before making claims

Whether a pouch needs a heat-sealable top, a zipper, a tear notch or a particular film construction depends on how it will be filled and opened. A reference photo shows one sample bag. The closure and film for each production lot or custom order still need written confirmation before choosing sealing equipment or writing packaging claims.

In particular, do not call a pouch child-resistant, tamper-evident, airtight or odor-barrier rated unless the exact construction and supporting documentation establish that claim for the intended market. ILEVA’s BAG01 and BAG02 product pages do not make verified child-resistance claims. Any destination-market requirement should be defined at the quotation stage, then checked against the selected construction and evidence.

A short brief makes the quotation more useful

When asking a supplier to review pouch fit, send:

  • The device model or drawing and finished length, width and thickness, including projections.
  • One device sample if the drawing does not fully show the packed shape.
  • Desired device orientation, visible window area and branding method.
  • Stock or custom-print preference, estimated quantity and intended packing method.
  • Closure, seal, material and destination-market requirements that must be met.

This lets the supplier distinguish a stock-fit check from a new pouch development request. For a coordinated device-and-branding program, ILEVA also offers white-label disposable vape project options; the pouch should be approved against the device selected for that program.

With a device drawing or sample in hand, compare it against BAG01 or BAG02 first. If the project needs a different size, window or print arrangement, start with ILEVA’s custom Mylar bags before placing a production order.
